Angle Grinder Buying Guide: Size, Power and the Discs That Match

Buying an angle grinder looks simple until you face the wall of options: 115 mm or 125 mm? 900 W or 2,400 W? Corded, cordless, or pneumatic? Slim body or standard? The right answer depends almost entirely on two things — what you will cut or grind most, and which discs you will run. Because the grinder is really just a motor, and the disc is the tool. This guide walks through every decision in order, so the grinder you buy matches the work you actually do.

Step 1: Choose the Disc Diameter First

Grinders are sized by the disc they take, and disc size decides cutting depth, surface coverage, and handling. The four common classes:

Disc SizeCutting DepthTypical PowerBest For
115 mm (4.5")~25–30 mm700–1,100 WLight fabrication, DIY, tight spaces, one-hand work
125 mm (5")~30–35 mm900–1,500 WThe professional all-rounder — most fabrication shops
180 mm (7")~50–60 mm1,800–2,200 WHeavy grinding, floor edge work, larger sections
230 mm (9")~65–75 mm2,000–2,600 WDeep cutting, rebar bundles, masonry, demolition

The trade-off is simple: bigger discs cut deeper and cover more area, but the tool gets heavier, harder to control, and more dangerous in inexperienced hands. A 230 mm grinder demands two-handed control and respect; a 115 mm machine invites long, comfortable, precise sessions. Most professionals settle on 125 mm as the primary grinder — it runs the widest range of discs with the best balance of depth, control, and disc cost — and add a 230 mm machine for heavy cutting. Our detailed guide to abrasive tools for contractors covers typical tool-and-disc combinations by trade.

Step 2: Match Power to the Work, Not the Number on the Box

Wattage determines whether the grinder holds speed under load — and speed under load determines how well discs cut. An underpowered grinder bogs down, the disc rubs instead of cutting, heat builds, and disc life collapses. Rules of thumb:

  • 700–900 W: cutting sheet metal, light grinding, rust removal, tile work with diamond blades. Perfectly adequate for DIY and intermittent use.
  • 1,000–1,400 W: daily fabrication — cutting bar and profile, weld grinding, flap disc work. This is the professional 125 mm sweet spot.
  • 1,800 W and up: sustained heavy grinding, cup wheel concrete work, deep cutting. Below this class, big discs spend their lives stalled.

If your discs keep wearing out suspiciously fast, the grinder — not the disc — is often the cause. We cover the full life equation in how long a cutting disc should last.

Step 3: Corded or Cordless?

Modern 18V brushless cordless grinders genuinely handle most 125 mm work: cutting rebar, grinding welds, flap discs, even diamond blades on tile. They win anywhere power outlets are scarce — site work, scaffolding, vehicles. Their limits are sustained heavy load and runtime: continuous grinding drains batteries fast, and voltage sag under load slows discs exactly as low wattage does. Corded remains the answer for production grinding and big discs. Many shops run both: corded 125 mm at the bench, cordless in the truck.

Step 4: The Features That Actually Matter

  1. Variable speed: the single most valuable upgrade for flap disc finishing, stainless work, aluminum, and wire brushing. Running at half speed can nearly double disc life and transforms finish quality — see our guide to extending flap disc life.
  2. Anti-kickback clutch and brake: an electronic clutch that cuts power when the disc snags, and a brake that stops the disc in seconds. On a 125 mm+ grinder used daily, these are safety features worth paying for. Kickback mechanics are explained in our kickback prevention guide.
  3. Restart protection: prevents the grinder restarting after a power cut with the switch on — a legal requirement on professional tools in many markets.
  4. Tool-free guard adjustment: you will actually adjust the guard if it takes two seconds — and the guard only protects you when it is positioned between you and the disc.
  5. Slim grip circumference: control lives in the hand. A body you can fully wrap is safer and less tiring than a fat body with more watts.
  6. Paddle (deadman) switch vs slide switch: paddle switches stop the tool when released — safer for cutting; slide switches are more comfortable for long grinding. Many professionals prefer paddle for everything.

Step 5: Match Discs to Your New Grinder

Whatever size you choose, the discs must match: diameter, bore (22.23 mm standard), and — critically — the disc's maximum RPM must exceed the grinder's no-load speed. Smaller grinders spin faster (11,000–13,300 RPM for 115–125 mm machines), so discs rated for bigger, slower tools cannot move down. Never mount a larger disc than the guard size — the classic shortcut to serious injury. The full disc-side safety framework is in our angle grinder disc safety rules, and the angle grinder overview on Wikipedia gives useful background on tool classes and history.

A Simple Decision Tree

  • DIY, occasional metal and tile work: 115 mm, 750–900 W, slide switch. Budget-friendly, does everything at small scale.
  • Fabricator, daily cutting and grinding: 125 mm, 1,100–1,400 W, paddle switch, variable speed if finishing matters.
  • Site work and installation: 18V brushless cordless 125 mm, plus a corded 230 mm for heavy cutting days.
  • Concrete and masonry: 230 mm, 2,000 W+, dust shroud compatibility, plus a 125 mm for detail work.

Frequently Asked Questions

What size angle grinder is best for home use?

A 115 mm (4.5") grinder of 750–900 W covers virtually all home cutting, grinding, and rust removal. Choose 125 mm if you also expect regular masonry or tile work.

Is a more powerful angle grinder always better?

No. Power beyond what your discs and work need adds weight and cost. Match wattage to sustained load: 1,000–1,400 W for daily 125 mm fabrication is the sweet spot.

Are cordless angle grinders powerful enough for rebar?

Modern 18V brushless models cut rebar and section steel well, with fresh batteries. For all-day production cutting, corded still wins on consistency and cost per hour.
